If they have a maximum of 500 pages (which might be a binding restriction I guess) then why not split the book into volumes 1 & 2 ?

I've no idea what the lengths of the new chapters are but splitting into body/interior/trim and then all things mechanical might get you underneath the 500 page limit ? Yes, it would increase the cost of a printed edition but it might be something that's viable and worthwhile doing a straw poll to see if it would sell.

Is the 2nd Edition only going to be a bound book or will we have the ring binder option? The latter is far better for DIYers as we can take out the pages we are working on and even, dare I say, (for dirty jobs) copy the pages to keep the originals clean!

There will be definitvely both, a ringbinder and a soft or hard cover version.
The ring binder versoin will be printed in Europe or UK, and then shipped worldwide, shipping costs will be according to destination.
The binded version will be a "print on demand" book, at present I am looking at Ingram Spark, they have printing centers in the US, Europe and Australia. For customer at those destinations shipping costs are reduced dramatically.
That is why I tried Amazon first, because they are also in Japan.

Bit obvious I guess, but how about doing it as 2 books ?

Part 1 and part 2, each of which has less than 500 pages, and each of which you receive when you order "a copy" ?

Printing the book in two volumes is the last option. I am a user of Amazon, but I do not like it especially. There are other Print On Demand services to explore which do not have this limitation.

Let me give you another brief summary:
Brian is finishing the text for the second edition. Mainly the motor chapter is rewritten.
The second edition is due sometime in 2018. I now estimate September.
It will be available as a ring binder and softcover, possibly also as hardcover.

There will be some kind of addendum for the first edition, with the new engine chapter.

For those who really can't wait, I've organized a reprint.
The reprint has the same content as the first edition, it is a softcover book.

If a buyer of this reprint wants to have the new engine chapter, he must buy the addendum later.

This reprint of the first edition is now available !
