today I tested my interior fan and was covered head to toe in black powdered foam..... I presume it is some kind of flap sealer in the air control system but now it is all over me... do I need to remove my dash
:( and fix this ?

Oh yeah, it's the powdered foam from the flap that seals off the heater core when in the vent (no heat) position. Here's what that entails. viewtopic.php?t=16068&p=80961

It's a pain, but worth it in the long run.

The foam is possibly in there to keep the noise down, there are rubber flaps that do the sealing.. Either way.. bit of a pain. Drain coolant, remove dashboard and a lot of interior trim type of job..

The foam seals the large distribution flap to the body and, yes, it disintegrates with time. I replaced mine with foam designed for use under wood flooring, it was a suitable thickness and I reasoned that it should last well.

I probably still have some in the garage if you PM me.
