Headlamp pods

I have just removed the headlamp pods from our S3 and have some
questions.......

1. The holes which the spring, and vacuum rod, fix to are
elongated. Is this because it gives you some adjustment so the pod
is in the correct position when down, or did someone drill it in the
wrong place?

2. Each pod had a switch which presumably inhibits the power to the
headlight. Only the right hand one (UK car) is wired up. Is this
correct? Why is there an unused switch on the other side?

3. There is nothing at the pivot bolts between the headlamp pod and
body. It's just paint, grinding on paint. Is it a good idea to fit
a thin neoprene/nylon washer here?

Point 2. The microswitchs are used to prevent the headlamps coming on whenthe pods are retracted. With the headlamp switch off, the lamps will flash when raised (I presume this is the unused switch. There will be a flasher relay next to the headlamp relays). Conversely with the headlamps switch on the lights will come on when the pods are raised.

Karl,
I dont think that is quite correct (or at least not on my cars)
The micro switch on the r/side (U.K driver side) earths the the main
headlight relay if the headlight switch is in the H/light on
positiion.
The micro switch on the l/side (passenger)earths the flashing
h/light relay if the headlight switch is in off or sidelight mode.
Although the flashing headlight is now illegal in the U.K.

You will notice(unless DPO has been at it)that both the headlamp pod and the body bobbin are threaded 1/4" UNC. By having both threaded, you center the pod in it's opening and screw the bolts in so as to keep it centered in the opening. They work on the threads sort of like the steering trunnions. There is a special "thackery" washer on this too to keep them from unscrewing, although just this past year I had on that came adrift after about 20 years. I simply screwed it back in and checked all the others. If DPO has been at work and drilled out one or the other, well, you might want to investigate a helicoil or other thread insert repair.

Brian,

FYI, while rebuilding my steering column, I noticed that my Federal S4 came
from the factory with the flasher disconnected at the high beam lever switch.
I hooked it up and now I have the flasher function.

The flasher function (lever on column) is also disconnected on my
Sprint and S2, as far as I know this is normal because the
headlights are normally down.The flasher function I am refering to
is the mode when the headlights are raised (by vacuum)without the
headlights being switched on.If the headlights are raised with the
light switch in the off or sidelight position the headlights will
flash, as soon as the switch is moved to the headlight position this
cuts off the power to the headlight flasher relay and the main
headlight relay comes in.
As a footnote my Europa (same dip/main beam switch) is connected to
flash from this column switch.

Brian,

My headlights cannot be raised without the headlights coming on. On my car,
the micro switch that controls the headlights is the same switch that releases
the vacuum (fail-safe) allowing the spring to raise the headlight pods. By
hooking up the flasher switch at the high beam lever, I can flash my high beams
by pulling the high beam lever toward me while the headlights are on and
raised. Hope this makes sense to you.

Nothing should be needed between the surfaces. If you give it clearance
when you thread the bolts in the surfaces should never touch. They are
kept apart by being threaded onto the same bolt a couple of threads
apart. Pretty clever really.
